I'm pretty sure Kentucky has done away with emissions testing. As cool as it would be to go straight pipe and get away with it, I'm afraid that would make me something of a hypocrite.

I ordered the ZZP exhaust turbo-back, catless, straight pipe. It was ungodly loud. I fired it up just to test it out prior to installing another muffler. S#%& was so loud it would wake the dead, even at idle. AFAIK Kentucky has never required emissions testing, at least not statewide. Anyway, what would be hypocritical about going straight pipe?

As for putting a high flow cat in the midpipe, as mentioned prior, the catalyst in the primary cat needs heat to be efficient. The stock tuning allows the engine to run pretty hot, 220 degress, and coupled with the 2nd cat probably helps classify the Sonic in ULEV territory if not close. Damn you California!

Anyway, what would be hypocritical about going straight pipe?

I am pursuing a career in environmental law. Sure, a single 1.4 running around without any cats might not have much of an impact, especially compared to these diesel pickups I see running around with dual stacks billowing black smoke on acceleration, but the cumulative effect of vehicle emissions is much more substantial than many realize.

Yea a million sonics running around catless, burning less gas per miles than most cars and thus less emmissions and also having decent effeciecny minimizing NOx, and CO missions is terrible compared to the few ageing vehicles that are in perfect running order with proper up keep and functioning emmision equipment. Oh wait a lot of older cars have worn out emmsion equipment and poor up keep has resulted in massively incread pollutants.

Just playing, sorta. I agree with your point but so many fail to see the effect of poor up keep, I'm thinking of many of my friends cars right now: all stock and passing more fumes than my catless Sonic.

I digress, I favor effeciency over any one singular goal.


OP if you want some improvements but can't go catless you could take a dremel and port the stock cat and radius the inside of the sharper corners. The cat has several stamping that result in some less than ideal inside seams. Blending them together could improve flow some.

here they are. the 1st three are the turbo discharge side.

it's kinda hard to see but there are several overlapping stampings that have large edges on the ID. theses can be ground flush to help promote flow. and also radius-ing the sharp bend immediately after the v-band clamp.

this is the midpipe side. there is a lip on the inside that can be ground flush to help flow.

as you can see the Stock DP has several design features that are not good for power. aside from the actual catalyst material there are also very sharp and restrictive bends and the discharge is very small diameter. (1.75" I believe).

with a dremel you could improve the flow a little bit for several hours worth of labor.

I'd say there are maybe 100 catless Sonics floating around. I dont think the average owner is going to pursue the idea.

Hell, I'm all about pushing the performance limit on mine, and even I am running a hi-flow 2nd cat.

I couldn't help myself. when I read your post I pictured a bunch of people having a blast in the sonic (tuned and catless) and then a bunch of stiffs going to and fro work (unturned and catted sonic).:sadbanana:
